In supermarkets and discounts stores today glass bottles are very much in the minority, and with the widespread demand for carbonated drinks even cartons are less frequently seen on the store shelves. Whilst the automobile industry is striving to develop a universally acceptable “world car”, with PET bottles the trend is taking the opposite direction - German bottles have not been designed to withstand the climate and transport infrastructure in Africa, in the USA mainly larger sized bottles are sold compared to those in Germany, and there is much more customising of bottle shape and colour in that market, in the Far East there are other market requirements, all of which are reflected in the bottle design. If we look more closely at the different bottles on offer there emerges a wide range of additional criteria to be compared, such as the type of cap, type of label and label material, surface defects, stability, preform supplier, and many others. To make this diverse range of criteria easier to follow PETplanet and the plastics technology department at the Technical University of Ilmenau (one of whose main interests is PET) have agreed to work together to carry out the necessary research and so combine in-depth market knowledge with the required technical expertise. In addition to an extensive review of the German discounter market the study will also look at countries outside Europe in order to be able to present the widest possible comparison. Sipa comes up twice, once as a supplier of preform systems AND single stage machinery, whilst, in the single stage sector, Aoki will certainly be missed, together with the Spanish company Luxber who also featured in last year’s survey but who are missing this year. The 38mm CVT PlastiTwist, which is the result of two years of development work, has been designed for cold and aseptic fill applications such as juices, health drinks, iced tea, fresh milk and milk drinks. The linerless closure is compression moulded in polyethylene and features a “d form” tamper evident band. A special triple seal function provides three contact sealing areas for the closure and the container – top, inner and outer – ensuring a totally airtight seal. Other important features include pull-up controls that correspond to controls on PET bottles for immediate non-destructive visual checks of good closure application. The matt (as opposed to gloss) surface finish provides enhanced printing opportunities. www.silgan.com New colour and additive concentrates Plastics Color Corp. (PCC), the Illinois, USA-based supplier of colour concentrates and additive masterbatches for the plastics industry, has launched a range of new colour and additive concentrates specifically formulated for PET product manufacturers including pharmaceutical, nutraceutical, OTC, and food contact applications. All the new products conform to 21CFR – Title 21 CFR Part 11 of the Code of Federal Regulations of the Food and Drug Administration (FDA). The company currently offers FDA compliant ambers, blacks and additional colours, which meet all US Pharmacopeia requirements for light transmission in containers. All masterbatches meet FDA compliancy conditions A-H and USP 26 (US Pharmacopeia 26 standard). All are strand cut and usable in production processes for food contact applications, pharmaceutical and nutraceutical packaging. The certified colours include ambers, blue, red and black for use in beverage containers, prescription drug bottles and a wide variety of other packaging. PCC says it can also produce other custom colours, including PET colours containing various amounts of post-consumer regrind (PCR). The rectangular bottle has a 2-piece snap-on cap with an integrated, pull-out tamper evident feature. A recessed and ribbed grip area allows easy pouring. A slim wrap-around paper label carries the necessary commercial and product information. www.cora.fr Square but classy The Spanish drinks producer Juver Alimentacion of Murcia is selling 750ml packs of high quality fruit juice in a rectangular PET bottle with an elegant shrink sleeve label. The waisted bottle is easy to grip and the label is - to emphasise the quality of the product - printed with details in silver. To ensure that the pack remains leak-proof prior to the first use the bottle is sealed at the neck with an aluminium foil seal. A recloseable colour-coordinated screw cap makes the pack complete. www.juver.es For spooning or squeezing The Spanish food producer Chovi S.L. of Benifayo-Valencia is selling 300g packs of ketchup and 280g packs of mayonnaise in a round PET bottle with two dispensing options. The product can be used by squeezing the bottle, which is designed for inverted use, and so dispensing the contents through a hinged lid. Alternatively the product can be taken from the bottle by removing the cap to expose the generously sized neck and dispensing the contents using a teaspoon. KG, the German-based manufacturer of natural flavour ingredients for the food and beverage industry, has announced the development of new flavour formulations for the adult soft drinks market. This particular segment has seen little growth in saturated markets, such as Western Europe and the company says that its new range specifically target adult taste preferences and demands. Wild says that the over-25 market demands soft drinks that are less sweet, have natural ingredients and lighter carbonation and that its new range meets these demands. The concepts it has developed are based on malt, kombucha tea or premium fruit vinegars. The company’s portfolio includes classic malt-based soft drinks and products with a non-alcoholic fermented base, which are also available in an organic variety. As brewing technology is not required for the filling process, Wild claims that they are an option for mineral water and soft drink producers. The company offers a range of fruit flavour options for malt-based soft drinks, including lemon-lime and pomegranate, as well as fruit-and-spice combinations, such as orange cardamom and lemon ginger. Wild says that the original fruit flavours remain perceptible in its lightly-sweetened premium fruit vinegar range. The portfolio includes traditional fruits like pear and raspberry, as well as more exotic fruits, such as lychee. All are available in organic quality. Kombucha is obtained through the non-alcoholic fermentation of sweetened tea and has a reputation for health benefits. The consumer perception, Wild says, is that kombucha drinks are high quality and refreshing ‘wellness’ products. www.wild.de Quadrel unveils new labeling system Quadrel has launched a new 3-panel labelling system that features a bottom-mounted pressuresensitive label applicator and split belt food-grade rubber belt conveyer. "PRODUCTS 54 PETplanet insider    Vol. 11    No. 09/10    www.petpla.net Convertible PET reheat line for higher output needs Canadian company Amsler Equipment Inc., which manufacturers all-electric, reheat stretch-blow moulding machines, has expanded its line of convertible equipment with the introduction of the L32 reheat stretch-blow moulding unit. The three-cavity all-electric unit is designed to meet the high-output needs of custom blow moulders of PET containers with small to medium size requirements. The new three-cavity machine offers production of up to 40million bottles per year and covers the same footprint as a two-cavity equivalent. The L32 convertible has servo-driven electric stretch rods rather than pneumatic. It can produce 50% more 2l containers/hr than a two-cavity unit, at a rate of 3,600 2l bottles per hour. It can also be used to run one-cavity and two-cavity moulds for production of 5l and 3l containers, respectively. Neck sizes range up to 48mm. The L32 convertible employs the same oven configuration as a two-cavity except that preforms can be spaced closer together; the company says that this means greater heating and more energy efficiency than a two-cavity. The machine has a 30t servo-driven mould clamping system and a servo preform indexing system. Amsler says that its new model also offers precision, faster speed, reduced maintenance, and quicker mould changeovers. This format is popular amongst consumers in Austria, Germany, the Czech Republic, Hungary and other countries. This new format comes in a 0.7l PET bottle with a custom non-drip cap, which was specially developed by Seaquist Closures in Germany, now part of Aptar Food + Beverage. The easy-open flip-top cap is designed to prevent spilling and make pouring easy to control, even by children. Small container mass production; hot-fill jars; returnable PET moulding technology Nissei ASB Machine Co. Ltd’s ASB-150DPW machine will be moulding 500ml jars in 18 cavities in a double-row configuration. The new machine has the same footprint as the ASB-150DP model but doubles the cavitation available to a maximum of 36. It can make containers with volumes ranging from 50ml to 1.5l at a rate of up to 4,050 bottles/ hr. Targeted applications range from small bottles to widemouth containers for foods. The machine is capable of processing PET, PLA, PC, and recycled PET in neck sizes up to 94mm. Energy costs are claimed to be reduced by up to 40%, compared to the single-row machine (see article page 37). "REGIONAL MARKET REPORTS 20 PETplanet insider    Vol. 11    No. 09/10    www.petpla.net After a slow start in 1992, when France engaged in household waste recycling, industry and beverage companies have now accepted a legal responsibility to recycle or value the packaging that they market. For packaging (PET, glass, carton and cans) they pay a “green dot” tax to EcoEmballages. There is no deposit system in France but PET recycling has become a success story. In total 225,000t of packaging materials, i.e. 6.4 billion bottles (21.7% of all plastic packaging material), were collected, of which 160,000t were in PET and 65,000t in HDPEP/PP. The post consumer PET is reprocessed in multiple steps from returned bottle to food-approved granulate. Experiments with flakes apparently have not yet been concluded. 15% of recycled granulate went back into bottles in 2008 and 24.5% in 2009, with the balance being used for fibre (more than 50%) and sheeting. But not only collection and recycling of PET bottles is a success. The use of recycled granulate (and in some instances also flakes) with food contact approval in bottleto-bottle applications is on the way. Blending of virgin PET with 25% post-consumer PET has become the accepted norm and overall typical usage rate. Alma-Roxane and Danone are targeting an even higher percentage blend. In order to achieve such ambitious goals beverage industries have established: Eco-Emballages Eco-Emballages is part of Pro Europe, the green dot umbrella organisation. So far 28 countries have adopted the green dot system. Eco-Emballages mission is to: Implement selective collection and sorting, and provide  finance from green dot money. Organise recycling with appropriate local city councils.  Eco-Emballages is a private, non-profit making company set up to pay municipalities for collecting and sorting. With 150 people, it is 70% owned by fillers, 10% by retail business, and 20% by material producers of steel, aluminium, paper, glass and plastics. At present 63% of all house hold packaging is collected. In 2012 75% are targeted and Eco Emballages has to cover 80% of municipality costs. The current Eco-Emballages budget is about 450 million Euros. Valorplast Local councils have waste collection and sorting programmes in place and use different ways to sell packaging waste material and guarantee the effectiveness of recycling, including Valorplast for plastics streams (PET, HDPE/ PP, PVC). Valorplast is part of Epro (European Association of Plastics Recycling and Recovery Organisations) operating in 15 countries. Valorplast, also a private company, will buy post consumer PET bottles from city councils and sell to processors at market price. With 20 employees the company is 60% owned by Plastics  Europe (resin producers) and 38.5% by Elipso (Trading Association of Plastic Processors) and 1.5% by Fédération de la Plasturgie. Recyclers in France – clients of Valorplast There are some 20 recyclers in France producing granulate and flakes from PET bottles collected and sorted. These include: APPE is the largest recycler with an input capacity of  45,000t (pellets for bottle-to-bottle food approved) Followed by France Plastiques Recyclage with a poten-  tial 40,000t Danone is investing in recycling, starting production in 2010 (pellets for bottle-to-bottle food approved) Wellmann France Recyclage in Verdun (flakes to fibre)  30,000t Sorepla in Neufchateau 50,000t . A bigger portion of  PET flakes and a smaller portion for HDPE/PP. Of 225,000t of PET and HDPE/PP bottles collected and sorted 160,000t of PET are re-processed and are available for re-use in:. Approx. 45% in fibres from post consumer non-food flakes  Approx. 22% in sheets from post consumer non-food flakes  Approx. 20% in bottles from food grade pellets (and flakes)  Approx. 11% in strapping from non-food flakes and pellets  The balance is used in other applications. Consequently the biggest portion of recycled material flows into textiles. More than 30,000t return to bottles and are reused in a bottle-to-bottle application. The recycling fever and the growing recycling markets are a challenge and an opportunity for the machine manufacturers: namely in the washing process from bottle to flakes, the extrusion process from flakes to pellets and for post condensation and final bottle-to-bottle processing. Erema and Bühler are suppliers most often seen in the world of recycling. Krones has joined the recycling market recently with a system to produce bottle grade PET flakes. At Drinktec 2009, Husky also introduced its HyPET Recycled Flake (RF) system, which is optimized for manufacturing preforms with up to 50% post-consumer, recycled PET flake.","@ID":22}

Organic honey for kids The Michaud family, honey producers of Gap in France, are marketing a 250g pack of organic honey for children in an attractive, inverted PET bottle. The shrink sleeve label covers the container right down to the wide diameter closure on the base, which itself incorporates a self-sealing silicon valve. Stable and practical The 175ml pack of Dessert Sauce for pouring over ice cream is offered by Südzucker AG of Mannheim in a handy, inverted PET bottle. The bottle has a snap-on hinged cap with a self-sealing silicone valve. Before initial use the cap is made tamper-evident by way of a preperforated adhesive strip. The front and back labels echo the shape of the pack and carry the require commercial and product data. www.mein-südzucker.de Barrier food packaging in PET M&H Plastics, a supplier of plastic components and bottles, jars, flexible tubes and closures for the personal care, pharmaceutical, health and nutrition markets, has announced the launch of an oxygen-scavenger in PET containers. The company says this barrier development limits exposure to oxygen and maintains product quality, helping to extending shelf life. The product is manufactured from a blend of PET and an oxygen-scavenging concentrate. It creates an active barrier against the ingress of oxygen through the packaging walls, which enables PET containers to keep products fresher and maintain colour and taste for longer. It is an appropriate application for tomato-based goods, fruit juices and citrus items and is fully compliant with both European and US Food Standards. The 600ml UltraPalmolive is available in a Cassis + Pear Blossom fragrance (blue) whilst the original (green) is now available in a 900ml size. The handy new curved bottle in clear PET sets off the coloured liquid and the two-coloured push-pull closure as well as the front and back labels shaped to reflect the shape of the container, creating a very distinctive look. www.colgate.eu.com “Healthy Plus” in PET 60 teddy bear shaped multivitamin capsules (each 120g) are being sold under the “Das gesunde Plus” (Healthy Plus) brand by the German discount drugstore dm. High volume bottlers blow and fill on integrated lines with the machines electronically integrated and connected by means of conveyors. Small volume bottlers normally buy bottles from converters. At the end of the 1990s Sidel introduced the blocked blower/filler onto the market - the Sidel “Combi”. Sidel is the leading supplier of bottle blowers in France and has the largest population of blowers in the market. Recently Krones have challenged the leader, in particular with high tech, quality and output. We estimate an approximate 450 blowers (including Combis) of all makes operating in France. Sidel have a customer base of 100 to 120 companies and a machine population of about 400 – estimated market share 90%. We saw Krones equipment at Coca-Cola in Bierne and at Danone/Evian at Lake Geneva. Sipa’s strength in France lies in their single-stage (injection blow moulder) system. 15 units were supplied with single-stage and another 15 in two-stage technology (linear and rotary blowers). Amongst Sipa’s prominent clients are Danone/Volvic, Des Eaux Minerales and obviously L’Européene D’Embouteillage (which is commonly known as Orangina-Schweppes). The latter company is financially connected with the influential Zoppas Group in Italy. In contrast to PET blowing, which is dominated by Sidel, French PET fillers can choose from a comparatively large number of established suppliers. Sidel, together with the former Simonazzi, is amongst them, as is Krones and KHS. Recycling “PET waste is not waste but added value in the chain of PET processing.” This statement may sound contradictory, but is true in general and very valid in France. In France political pressure is on plastics. Pierre Papillaud, President of the Alma-Roxane tried to differentiate plastics from PET by saying: “PET is not just any plastic, as it can be recycled 100%.” Which appears to be an emotional and incomplete definition. Other plastics may also claim recyclability – subject to intelligent collection and re-use  – but it shows how serious the conflict is in France between industry (especially water producers) and environmentalists in municipalities across the country. Thus a forward strategy was developed by the industry – very much promoted and supported by the French water producers – as a resort for securing the future business in that country. The PET bottle bricks are linked together to form a cohesive structure by using a synthetic rope, wire, or natural material found near the project site. Bottles of 0.3l to 3.3l in size can be used for one wall or another, but cannot be mixed in a single wall. Finally a plaster layer finishes the interior and exterior surfaces of PETbottle structures. Construction of water tanks From 2005 to 2009 the company constructed 12 PET bottle water tanks with storage capacities from 1,600 to 24,000 l.  Here the same PET bottle building method is applied, but the plate for the tanks is made from conventional materials such as iron or cement. All of the water tanks soproduced are still in use, and so far no leaks or failures have been reported. The “Community Factor” The generation of “Community Benefits” is one of the reasons why Construction techniques with PET bottles this system gets considerable attention and support from various international agencies such as Trocaire, the World Bank and Rotary Club International, among others. The system contributes to reinforcing the social networks within a community, i.e. the people are actively engaged in collective learning during training and during the construction of a useful structure such as a house. It generates employment opportunities for the vulnerable part of the population and the involvement of untrained people (including those with disabilities). In addition, the projects help to create environmental awareness, participants become aware of the potential value of underutilised PET bottles. Comparative costs It is said that the costs for such a PET bottle construction project is far lower than many conventional construction methods. For instance, in Honduras the costs of a PET bottle structure could be as low as 6 to 11 US Dollars per square foot, depending on the finishing. A 20,000l water tank can cost as little as USD 2,000. The amount of time needed for such constructions is comparable to traditional construction. The “collection costs” of bottles and debris are not included in the above-mentioned figures. The PVC bottle was introduced in France in the 1960s (Vittel). The PET bottle was introduced between the late 1980s and the mid1990s (Evian). PVC had the disadvantage of being breakable during transportation. Therefore initially PET bottles were used by Danone for export. The entire conversion for the local French mass market by brand names such as Evian/Volvic (Danone) as well as Contrexeville/ Vittel (Nestle) took place roughly 8 to 9 years later in 1995/1996. The PET preforms were injection moulded on Husky systems, the PET bottles blown on machines from Sidel. France is the home of Sidel, whose head offices are located in Le Havre. But at first their PET blowers did not go into France, but to Great Britain for the carbonated beverage business. Thereafter the first high-speed PET machines went to the United States, where Sidel’s “American saga” started, even before the machines found their way into France. Coca-Cola was the first major reference for using PET, and for Sidel and Husky supplying the machines. The global crusade in support of the new PET material for beverage packaging began with Coca-Cola. The French company Sidel, working with the Canadian company Husky, made important, if not essential, contributions to the development. The pioneer, Robert Schad, Husky’s founder and then president, joined forces with the visionary Francis Olivier, president of Sidel, in an understanding to develop the high-tech, highly specialised equipment for PET applications. With the understanding that the best equipment is best for their customers and their customer’s business, they set the PET standards. Since then Husky and Sidel have taken the lead in the markets, globally and in France. Timing was perfect for both companies, who were able to convert their early pioneering experience into a global lead with regard to the number of machines in operation: Husky today has more than 4, 000 PET injection moulding systems in the world and Sidel more than 5,000 PET blowing systems worldwide. But, to the benefit of French beverage producers and fillers there are strong competing contenders to challenge those leaders, and keep them on their toes - names such as Netstal and Sipa, KHS with Corpoplast, Krones and others. PET resin usage in France A total of 333,000t of PET resin was converted in France in 2009. Amongst the suppliers of resin for French conversion names such as Indorama (Indonesia) and NovaPET (Spain) were frequently mentioned. The biggest converter, Artenius (APPE), certainly obtains PET resin from La Seda (Spain), and Retal France from the Retal Neo PET plant (Lithuania). But both Artenius and Retal, despite vertical integration, claim not to be obliged to use resin from their own groups. Injection moulding of preforms (two-stage system) A total of approximately 150 injection moulding preform systems are installed in France with 2 to 4 systems expected to be added annually over the next few years. At present more than 90% of these systems are from Husky. Converters When touring France, we saw the PET converting plants as listed below and have counted as follows: APPE converter with 30 systems  Danone filler with 25 systems  SGT converter with 15 systems  PDG converter with 7 systems  Retal converter with 5 systems  A large number of injection moulding systems are with Alma-Roxane and Nestle Waters (fillers), some with Alpla and MPM (Martinique). Danone normally injection mould some 70% of their preform requirements in-house and buy up to 30% from converters. Coca-Cola buys preforms primarily from APPE and Retal. Number of cavities distributed between converters and fillers The highest number of cavities in Europe are in Italy and France. In France the biggest competitors for converters are also their biggest customers, i.e. the big fillers. The cavity distribution between independent converters and in-house fillers is 52% in favour of fillers – very different from neighbouring countries. But why? Because the very large volumes are under the control of big beverage groups – Alma-Roxane, Danone Group and Nestlé SA. These groups each have sufficient volume and finance to cover and control the entire PET chain from injection moulding to filling. Coca-Cola, however, continues to buy preforms - mainly from APPE and Retal. (Innovative Packaging Solutions AG) have established Air0Lux AG, a joint venture company registered in Bilten, Switzerland. The new company will produce and assemble Air0Pack packaging products with a view to worldwide marketing and sale and continue development of the technology. The new company will initially use existing Resilux production facilities. The Resilux production site in Bilten has been prepared for the first mass production run, with deliveries scheduled for September 2010. Air0Pack is a technology for filling liquids, powders, gases and products of average-to high viscosity, such as gels, creams or foam, into recyclable PET packaging. Its central characteristic is a patented pressure control device that provides a continuous dispensing flow rate from start to finish, leaving a minimal amount of residual content. It is operated by ordinary, harmless, compressed air, rather than by conventional hydrocarbon chemical propellants. The companies say that this makes Air0Pack a sustainable, safer, more efficient and more environmentally friendly alternative to both conventional spray cans in metal or aluminium, and mechanical dispensers, such as hand pumps, pressure pumps and trigger sprays. It is suitable for use in personal and beauty care, household products, the food industry and medical and pharmaceutical sectors. The joint venture between Resilux and I.P.S. came about because I.P.S. was looking for an experienced production partner with extensive logistical and production facilities in Europe and North America and with relevant expertise in PET injection moulding, PET blow moulding, PET injection blow moulding and blowing PET preforms. Drinktec, the world´s leading trade fair for beverage and liquid food technology, will be supporting CBB in all its marketing activities in the future. The marketing cooperation between CBB and drinktec was sealed at drinktec in September 2009 and is reflected in the CBB header, which now carries the phrase ‘powered by drinktec’. The first CBB was held in 1995 in Beijing and has taken place in alternate years since then. CSDs in France CSDs in France consist of Cola carbonates and noncola carbonates (including lemonade/lime, orange carbonates, mixers and others). 1,950 million litres of carbonates were bottled in 4.4 billion packaging units in 2009, of which 34% were in PET. Sales volume increased from 1,800 million litres in 2003 to 1,950 million litres in 2009, thus increasing by 8.5%. The increase in carbonates is expected to continue at an annual rate of 0.2% over the coming years. This eliminates the need for separate shredding and granulating, it claims. The Herbold HGM wet shredder has been specially developed for highly contaminated plastic waste, such as agricultural film. By using water from outset, it is claimed to reduce wear and tear problems and increase efficiency. Dealing with heat and closures Toolmaker and injection mould manufacturer KTW (KTW Kunststofftechnik Waidhofen ad Thaya GmbH) will showcase its bottle closure solutions and a new partnership with Australian company Ritemp Technologies. The two organisations are working together on a novel cooling process, which transfers heat from mould cavities to ‘water pockets’, located in the contour of the cavities. The system recirculates evaporated vapour through a heat exchanger and returns it to the cavities as water. Excess heat from the exchanger is transferred to an external cooling circuit. On the Wittmann Battenfeld stand D22 in Hall 16, KTW will show the simultaneous production and assembly of a two-part, multi-functional closure for cooking oil bottles. Internal Gate Sink Symptom: An internal surface depression directly below the gate nub. Cause: The gate area has been deformed while it was still hot. Solutions: 1. Check water cooling temperature. This should be 7 – 10ºC (45 – 50ºF) for optimum cooling. 2. Check water cooling flow to mould and robot receptacles. This should be at the mould manufacturers rating (for a given preform size and cavitation). 3. Check that the preform fit into the robot receptacles is not too restrictive to cause gate deformation while being drawn into the tube. 4. Check that no anomalies are present on the robot cooling receptacles. Repair if necessary. 5. Ensure the mould / robot alignment is accurate. 6. Check nozzle tip heat settings. This area has a major impact on internal gate sink. Settings too high may cause the gate area to remain hot. The settings should be reduced as necessary to minimize the risk of overheating yet not too low to cause crystallinity to form. 7. Check all temperature readings and adjust as necessary. Sales volume declined from 9,000 million litres in 2003 to 7,200 million litres in 2009 (a decline of 20%). The major portion of the decline was in still water. A further decline of 2.2% per annum is forecast for the next few years. "PREFORM PRODUCTION 24 PETplanet insider    Vol. 11    No. 09/10    www.petpla.net Fig. 1 and 2: Fan-like formation blockades Unblocking PET conveying One of the leading causes of stoppages on PET conveyor lines is nothing to do with faults in the system or failures in filling; it is to do with the nature of the PET material itself. A new sprayon anti-friction coating system, developed by Steidle GmbH, is claimed to overcome bottle blockages, promote smooth operation, increase operators’ flexibility and to save costs. The cause of fan-like blockage formations (figs 1-2) can be found in the affected PET bottles themselves. The ‘bluntness’ of their surface quality when they leave the stretch blowmoulding machines leads to friction at the contact area between the bottles. Because of this, the bottles cannot rotate freely around their longitudinal axes on the transport conveyor, which, in turn, causes a forced rotation (fig 3). The result is blockages in transport, especially in curves, ascents and at the end of downgrades. Certain bottle designs can make the situation worse (fig 4). Precoating preforms One solution to this has been known and used for a number of years. Purchase price is US$280 million. The business has five plants in North America and annual sales of approximately US$600 million. Net synergy benefits are anticipated to be approximately US$35 million. The cash cost to achieve these synergies is expected to be approximately US$45 million with an additional noncash writedown of US$30 million. Amcor says that the acquisition will expand its Diversified Products business, which targets the health care/pharmaceutical, personal care, food and distilled spirits markets. It brings exposure to new growth opportunities including wine bottles, retort packaging for food, and high density polyethylene (HDPE) and polypropylene (PP) containers for various market segments. It will enable Amcor Rigid Plastics to offer a broader range of solutions to customers. Following the acquisition of Ball Plastics Packaging Americas and Alcan Pharma Plastics Packaging, sales in the Diversified Products division are expected to increase to approximately US$425 million. www.amcor.com Two filters for better PET fibres Silons.r.o., Plana nad Luznici, Czech Republic, is the largest manufacturer of PET fibres and PE and PP compounds in Central Europe. For over a year it has been operating a new spinning line, equipped with rotary filtration systems from Gneuss Kunststofftechnik GmbH. The new line replaced two older spinning lines, which could not match contemporary standards of energy consumption and production efficiency. It exclusively uses PET bottle flake for the manufacture of fibres. The Gneuss rotary filtration systems remove contamination and produce fibres that are mainly used in the automotive industry. Silon says that the systems provide a highly consistent process, with minimal yarn breaks providing the maximum interval between spin pack filter changes. A melt booster pump is located between the two filters. The first, an SFXmagnus 130, is responsible for coarse filtration (500 μm) of the polymer melt as it comes from the twin-screw extruder. The second, main filter, an RSFgenius 175 with a fully automatic self-cleaning, is responsible for the actual, fine filtration. The combination of two filters is necessary as the twin screw extruder cannot develop sufficient back pressure to overcome the flow resistance of the required 40μm filtration on the main filter and delivery to the spin beam. "BOTTLING / FILLING 40 PETplanet insider    Vol. 11    No. 09/10    www.petpla.net The results of this global analysis are being integrated by PETplanet Insider (in close collaboration with the Technical University of Ilmenau) into a brand new database - PETplanet Zoom - which is now freely available to be viewed and/or downloaded. Based on 60 different criteria the wide variety in the PET container business will be highlighted and compared to provide useful factual details, concisely assembled in a clear and comprehensible format . Table 2: Comparison bottle weights and weight/volume ratio (branded drinks vs. private label) If, for example, the most widely used bottles with volumes of 0.5, 1.0 and 1.5l are compared with each other the comparison of branded drinks and private label drinks alone shows that for branded drinks heavier bottles are generally used for all volumes. The reasons are a more appealing feel in the hand and the inclusion of different design elements into the bottle shape. This applies to a less significant degree in the 1 litre market segment, where the smaller difference can be partly explained by a high proportion of juices and mixed drinks. In the 0.5l segment the weight disadvantage of branded product bottles, at an average of 10g/l, is twice that of, for example, the 1.5l segment with an average of 5g/l. The leaders in the lightweighting field are the private label bottles in the 1.5l segment, which, in direct comparison with branded drinks, exhibit a high potential for lightweighting and in  terms of weight technology are even better than the 1l bottles. The lighter weight of the private label bottles does however impact on the material properties, where the level of induced orientation (“LIO”) can be used as a benchmark. Table 3: Comparison of crystallinity The most noticeable difference is the almost universal lower LIO in bottles for branded drinks. The reason for this can be traced back to a lower degree of stretching from preform to bottle during the stretch blow moulding process. One point to note here, among others, is the correlation with the specific weight (grams/litre) in table 2 where the differences between the individual categories follow the findings from table 3. Table 4: “Orange peel” defect comparison Part of our research is also concerned with identifying defects in the bottles in order to be able to compare their quality against various criteria. As an example, the surface defect known as “orange peel” is illustrated. A surprising discovery was the fact that with branded drinks bottles, across all classes, there is a high level of orange peel, and whilst less attention may be paid to the poor quality in the base of the bottle the poor quality of visible areas around the bottle neck is quite noticeable. As a further important characteristic of a PET bottle the closure has also been included in our research. In addition to dimensions and weight the neck finish/thread type is also examined. Table 5: Average cap weight, including ring (grams). Level of carbonation: (n) = none, (m) = medium, h = high. Depending on the volume and level of carbonation an interesting picture emerges with regard to cap weight within the different classes. Whereas the cap weight falls with increasing levels of carbonation in 0.5l bottles a contrary trend can be seen with 1.5l bottles. The higher weights with non-carbonated drinks are, with private label 0.5l bottles, generally due to the use of special caps and with 1.5l branded product bottles due to a tendency to adopt","@ID":42}

"MATERIAL / RECYCLING 22 PETplanet insider    Vol. 11    No. 09/10    www.petpla.net More than just a shelter With no organised plastic recycling in place, PET bottles can pose a garbage problem in many countries. A quite unique approach to take up this challenge was developed by German national Andreas Froese, who developed and successfully introduced new house building construction techniques using standard post-consumer PET bottles instead of conventional bricks. To date, his company EcoTec Environmental Solutions has realised more than 50 houses, water tanks and other structures (including a green roof “ecohouse”, a copy of a Roman aqueduct and two igloos) in Honduras, Bolivia, Colombia and India. And the structures have successfully withstood natural forces such as hurricanes and earthquakes up to magnitude 7.3. Eco-Tec System: collecting, screening, filling and finishing Instead of conventional bricks, the building system uses standard PET bottles, which are filled with rubble, soil, plastic debris, or other materials from the construction site. In a first step manual screening separates the collected filling material into usable grades. Various sizes of screen are employed to separate the material into different diameters. The finest screened material is used to fill bottles or prepare the mortar mixture for construction. Up to one kilogram of recycled debris fills a 0.6 ml bottle, while a 2.5 litre bottle can hold up to four kilograms of debris material. The collected material is then forcefully compacted during bottle filling. If the work is done in the city, foundry sand is an ideal filling material. Material with a screening thickness of less than 2 inches (5cm) in diameter is placed in the spaces between the bottles to stabilise the walls, contributing to the reduced use of cement. The company presents itself as a development partner for innovative PET bottle developments, including demanding colours and shapes. The following three issues will continue the France report, where we will be covering our meetings with several of the big players in the French PET market. Cooperation in regional reporting As for many of the preceding regional market reports in PETplanet Insider, we also owe our thanks to the French for giving us their support. We owe thanks to all those who were instrumental in creating this report, who supported us, talked to us openly and have allowed us a close look into their businesses. It has been our experience that readiness for such open communication varies from one country to another as well as from one company to another. Clearly it depends on the individual manager in charge. If, for instance, a leading manufacturer (name withheld) went out of his way in Brazil to support our Focus on Brazil, but the same manufacturer had no time in France for our Focus on France, it seems to us that this is not company policy but an individual decision. Or, in another French instance, a prominent filler and brand owner (name again withheld) refused to let us visit his factory in case we discovered that he is co-packing for others. But in general our reception in France was outstanding, and almost perfect. Fair and factual reporting about PET and the beverage business can only be achieved together with the players in the market, with their willingness to cooperate and with their knowledge and experience. Only by the participation of the key players can justice be done, and of course will be done where possible. Fact checking Right from the start in 2006 the regional reports were more than a summary of collected facts and data. Since each regional market has its own flavour, its particular people and personalities, and its competitive atmosphere, we wanted to write about all this, about our very personal observations, impressions and reflections. But here we often step on sensitive ground, since our observations are not necessarily identical with the views that a company has of itself, or in concert with the aims of some marketing department.  As a matter of routine the reports are sent to the companies concerned for so-called “fact checking”. As the word implies facts should be checked, also quotations should be changed if the person interviewed wishes to complement his statement. But the writer’s observations should not be changed. These are personal views. We recall that over the years, in the majority of instances, our text was treated with full respect. In other instances it was returned almost totally re-written - the latter of course being unacceptable. In France writing about the beautiful landscape full of well-laid-out vineyards such as around St. Alban or Lake Geneva, was seen as quite acceptable. Descriptions of the very lean organisational structures of familyowned companies, the powerful presence of pioneering market leaders in Le Havre, and also Luxembourg, and all other complementary features of the PET protagonists, does not present a problem. The position becomes controversial however when it comes to quoting precise numbers, touching on the controversy of bottled water versus tap water, or flakes versus pellets for recycling, or the issue of carbon footprint and its influence on the environment, or the conflict of established brands and traditional businesses with private brands, or where the activities of co-packers or company strategies are critically reflected. Uncomfortable messages are part of regional reporting and should remain there. The company says that this development will lead to an expansion of the brand portfolio. A new container for its premium ketchup builds on the shape of the metal Livio Klassik vegetable oil container, which has high recognition on supermarket shelves. The design and function of the new cap was entrusted to Weener Plastik AG. Controllable dosage A valve solution was chosen for cap of the Homann premium ketchup that allows precise dosage. This is intended to eliminate typical sticky, soiled exit openings and their unattractive appearance. Weener’s plastic valves enable dosage characteristics to be precisely adjusted, from drop-by-drop to a defined stream. The geometry and the slot of the self-closing valve are responsible for regulation of the product release. The active hinge, located on the side, enables a free view of the opening and allows precise dosage by the end-user. The distinctive outer contour of the container required a precisely defined screw-on position for the cap. Weener says that the method chosen for this application ensures that the cap still seals reliably after the foil seal has been removed. Tight timing Weener utilized simultaneous engineering possibilities during the development of the product, leading to a significant reduction in development time. The initial inquiry was received from Homann in late summer and the first retail samples were required to be available by the beginning of October. Weener was able to meet met the tight schedule, with a container that allows clean, easy and quick product dosage, while meeting demands for functionality and quality. Husky offers a proactive program. The goal for manufacturers is to produce parts at minimum cost while maintaining part quality, functionality and reliability. The right plan of action varies for each specific manufacturer and operation. Various total solutions suppliers, who are familiar with the latest technologies, can help to determine the optimum strategy. Some leading companies in the industry offer structured, proactive programs to help customers get the most value out of their assets. The Encore program, from Husky Injection Molding Systems, is one example. Encore is designed to help injection moulders maximize the life of existing Husky systems. It is applied by Lubrimat PIC-L60, a spray system that was developed especially for this application. Exact-metering piston pumps push PIC fluid to the nozzle tip, where it is sprayed onto the preforms. The standard version of the system, for preforms up to approximately 150mm height, has four nozzles. A six-nozzle version is available for larger preforms or very complex bottle designs. The PIC’s quick coupling connection and plain interior design make it easy to clean (fig.7). Steidle says that its PIC systems are already in use with a number of large companies across the world, in bottled water, beer, soft drinks, juices and juice-mix drinks bottling plants. Steidle says that this gives operators of filling systems the opportunity to apply the anti-friction coating more flexibly, more precisely, more effectively and in a more cost-effective manner. The Steidle PIC spray system is mounted at the entrance of the blow moulding machine (figs 5and 6) and integrated into the machine control. This allows the coating to be applied automatically onto the preform, and as required. The spray can be dispensed in extremely low quantities (a few ml per hour) so that no moisture remains on the bottles, which could eventually impair labelling. The 1.5l private label drinks sector can be taken as an example and exhibits, in keeping with the level of carbonation, the potential for optimisation. It should also be noted, however, that with branded product bottles there are other factors to take into account. For better handling and opening/closing the caps usually have a greater height and on 1.5l private label bottles a cap height of about 11mm is the general rule. In addition to the appearance of the bottle, load tests were also carried out. Table 6: Topload resistance Topload resistance tests were carried out on empty bottles. The belief that bottles not used for carbonated drinks should have a better inherent stability to compensate for the lower internal pressure was not confirmed. On the contrary, the stability of bottles for highly carbonated drinks increases to an over-proportional degree with heavier bottles. On the other hand, in the 1.5l branded product segment the stability of bottles for non-carbonated drinks lies at about the same level as for medium carbonated drinks, this anomaly is based on the high standards for premium mineral waters. Sales volume of all juice types has been stagnant from 2003 to 2008 at an annual level of about 1,850 million litres. In 2009 the sales volume rose to 1,890 and is expected to continue rising by an annual 0.4% in the coming years. There is a trend from carton to PET. Machine suppliers have supported the trend toward PET with new hot fill lines ultra-clean and aseptic filling of their products (including Combi lines). Miscellaneous beverages in France Milk and dairy drinks 2,800 billion litres are filled by companies such as Cedilac SA (17.9 %), Lactalis (14.4%), Nestlé (3.3 %) and other dairies - predominantly in carton. A large volume, but a comparatively small number of milk bottles is packaged in 2-layer PET bottles (overmoulding by PDG) and interest is slowly rising for producers/converters of PET bottles. Functional drinks Sports drinks (2.5 million litres) and energy drinks (24.9 million litres) from companies such as Red Bull (34.8%), Karlsbräu (14.5%), and Coca-Cola (11.2%). Markets are growing annually by more than 100%, with Red Bull performing very successfully. Interest by PET bottle producers is rising moderately. Edible oil Reliable business for PET converters producing PET bottles mainly by the single stage process. Detergents and cosmetics This business is growing, especially at Colgate, L’Oreal and Procter& Gamble, but volume (today 85% HDPE, 15% in PET with a trend towards PET) is still comparatively small. Sectors where PET has no real penetration Beer Out of 3,500 million total packaging units for beer 2,600 million are in glass and only 3 million in PET. In Q2 of 2010, orders were up over the equivalent period for 2009 by 20.8%. Sales for the first six months of the year were up 16.4%, to €1,076.2 million. Growth in Q2 accelerated further, with a sales rise of 22.8% over the Q2 2009. The order book totalled €917.2 million at the end of June 2010, €130.2million ahead of 2009. The company expects the months ahead to assure good capacity utilisation. Profitability is up as well. From January to June 2010, Krones reported earnings before taxes (EBT) of €32.0million, compared with a loss of €15.8 million. April to June showed EBT of €18.8million. Earnings after taxes during the year’s first two quarters increased from 2009’s €16.0 million loss to €22.1 million profit. Earnings per share were €0.73. Krones’ financial and capital structure shows an equity ratio of almost 39%, with net liquidity of €67.9 million. The company says this is a sound foundation for further growth. The company expects sales for the 2010 business year as a whole to grow by 10-15%, reaching €2.10 to €2.15 billion. The Executive Board is confident of completing 2010 in the upper portion of its prediction range and that the year will see respectable profitability, with earnings for the second half expected to exceed those for the first six months. Assuming no change in the overall situation, Krones expects the upturn to continue into the 2011 business year. www.krones.com Historic sales record of La Seda Spanish PET supplier and packaging manufacturer La Seda de Barcelona registered a sales volume of 45.000t of PET resin in the month of June, which represents a 30.8% increase over the same period of 2009. It is the highest turnover the company has achieved in the last 16 months and the highest year-on-year rate of growth seen thus far in 2010. Second quarter sales of PET increased by 14,4%, compared with the previous year. The company says that this growth level, which exceeded commercial expectations, is due to the progressive normalisation of production activity, which enables it to achieve effective operational efficiency levels in all the plants of the Group. After activities were restarted at the El Prat plant in April, La Seda achieved full production capacity of 14,000t; in addition, 12,000t were produced at San Giorgio (Italy); 10,500 in Turkey, 7,500 in Volos (Greece) and 4,000 in Portalegre (Portugal). Production efficiency achieved in 2009 has allowed the company to start the path of market recovery against import levels that reached a record volume of almost 800.000t in 2009. www.laseda.es W. Amsler Equipment wins CPIA’s plastics innovator award The Canadian Plastics Industry Association (CPIA) has named W. Amsler Equipment Inc., Richmond Hill, Ont., as the recipient of its Plastics Innovator Award, which honours companies who have contributed to the expansion of the Canadian plastics industry through the advancement of technology. The award will be presented at CPIA’s annual general meeting and the 2010 Plastics Industry Awards event on June 3 at the Toronto Congress Centre. In the award citation, CPIA listed several technologies launched by W. Amsler during 2009. These included a fully automatic loading system for wide mouth preforms up to 89mm; a new machine series that allows for adjustable cavitations on PET blow machines; and a modular semi-automatic palletiser. The company was among the first to develop all-electric machines and now manufactures reheat stretch-blow moulding machines and auxiliary equipment for manufacturers of plastic containers for the personal care, beverage, pharmaceutical, and household cleaning products markets. www.amslerequipment.net New low-melt, sealing-grade polyester polymer Invista, one of the world’s largest integrated producers of polymers and fibre, has added Polyclear Seal PET 7001/7003 for low-melt applications to its sealing-grade PET polymers portfolio. The company says that Polyclear Seal PET 7001 and 7003 address a market need for a low-melt, sealing grade PET polymer. The primary difference between them is that Seal PET 7001 is produced with an alternative catalyst. The compounds are the latest products to have been developed and optimised on Invista’s continuous polyester polycondensation pilot line in Gersthofen, Germany. Other compounds created there include PolyShield resin. Invista has opened this particular asset to external parties interested in material and process development or small-scale production campaigns of polyester for fibre, film, containers and engineering resins applications. The company says that it is suitable for developing and testing DMT- or PTA-based polyester attributes, including new raw materials and additives; new process technologies, process modifications and improvements; and support for commercial scale production trials. It is capable of producing a wide range of condensation polymers ranging from standard PET to PBT, PETG and PEN and other specialties. The Invista Quality and Research team will work with organisations using the facility, from trial planning through scientific trial documentation. The continuous pilot line has a nameplate capacity of 40kg/h with a throughput ranging from 20kg/h to 56kg/h.
