Tanner AG presented their first joint project at the product launch at an international customer event in Brügg, a town located in the idyllic surroundings of Lake Biel in the Swiss Jura mountains. The twoday event titled “Swiss partnership drives innovation” started with an evening get-together, opened with a welcoming speech by Matthias Hermle, CEO of IMD AG. The following day was dedicated to launching the new products; the day began with the IMD AG bottle, closure, preform and barrier coating testing specialist presenting the new vision control center V5. The system features a robust state-of-the-art touchscreen displaying a complete overview of production, system setup, inspection and statistical data in a fully integrated machine interface. Deviations and alarms make immediate corrective action possible in this intuitive user interface. Swiss Downstream Line – IMDvista & PackSys Global The vision control center V5 system is part of Swiss Downstream Line (SDL), a complete downstream system for closure production including slitting, folding and ispection. IMD vista technology joined forces with PackSys Global in creating SDL. Ueli Kobel, PackSys Global AG,Group Leader Sales Team Caps and Closures, identified the challenges by merging two HMIs of different brands with the electrical components and switching some of the size parts with the known portfolio, while keeping the core process technology, major optional process and packing features the same. The decision for a postmoulding system came about from the strong request for slit tamper evidence (TE) bands due to reproducibility; all of the closures were cut by one knife, creating a combination with a folded TE band and easily adjustable breaking performance such as on materials, neck design or carbonisation are seen also as major advantages on today beverage closures. The separation line between cap and TE band is thinner, lowering the risk on contamination in the thread area together with easier first opening detection and an extended drop zone for the TE band. A spark tester and camera system on a vacuum conveyor belt are integrated to the slitting and folding maschine, and the system includes electrical control. The Swiss Downstream Line is available in three sizes – 800ppm, 1,200ppm and 2,000ppm. IMDvista Closure Digital Print (CLDP) & Hapa AG Hapa AG is specialised in printing solutions; Peter Schkoda, Head of Sales FMCG, explained the IMD vista Closure Digital Print (CLDP) system. IMD vista’s Waterfall Sorter, vacuum conveyor and vision system for pretreatment, and digital UV injection inside redcube plus from Hapa AG are further examples of know-how and technology sharing in action. The redcube plus, a fully digital piezo inkjet printing module, uses drop-on-demand technology and is scalable to up to seven colors. Integrated in the CLDP system, it prints in high-quality CMYK on 1,500 closures per minute. This includes fast changeover times in design formats, giving customers a high level of flexibility. The redcube plus includes an automatic cleaning and conserving system. The CLDP system has a small footprint. Hapa Inks are compliant with the Nestlé positive list in association with the Swiss ordinance on printing inks, EuPIA (European printing ink Assocoation), FDA (Food and Drug Administration), CFIA (Canadian Food Inspection Agency) and REACH (Regulation of the European Parliament). IMDvista PECO Lux presented by Matthias Hermle was another highlight at the product launch. The slightly bluish-tinted bottle is made from PET and designed as a squeeze bottle. The product, which remains transparent after application to the skin, is dispensed via a snap-on hinged lid closure featuring a dispenser opening. At the PoS the bottle is secured against tampering by means of a sleeve label, some sections of which are transparent. This needs to be completely removed prior to initial opening. The label is printed with information and, following its removal, the consumer is left with a single label that contains only the information that is most needed. Moisturising lotion in PET The Japanese cosmetics manufacturer Utena is selling a range of skin care based on Argan Oil – the so-called “Gold of Morocco” - on its home market under the name of “Lumice Gold”. The product, the example shown in the picture is a moisturising lotion, contains plenty of vitamin E but is free of silicones, artificial aromatic substances, colorants and preservatives. In order to reflect the origins of the Argan Oil, the yellow-tinted bottle is flacon-shaped and multifaceted in terms of its design. The name and the retail information are printed directly on the bottle. A screw-on, gold-coloured hinged lid closure with tamper-proofing and a dispenser opening serves as a closure. www.utena.co.jp/english/index.html Bright colours for washing up liquid A bottle already well-known as a classic in the packaging sector, designed in imitation of the “Red Tower” which is an emblem of the German city of Chemnitz, has been co-opted by the German company fit GmbH for marketing its range of washing up liquids for washing dishes by hand. The bottle holds a volume of 500ml. Under the tag “fit naturals” the company is selling a number of fragrance variants using appropriately designed packaging and a balsam additive that cares for the hands while they are doing the washing up. The picture shows the variants guava and lime, lavender and ylang ylang and almond blossom and pomegranate. In 1986 the company went public and, with the capital generated, the first 1-gallon bottling line was set up. From 1988 onwards Eldorado made a conscious decision to take a step in the direction of small packaging, thus picking up on a trend that is gathering momentum in the water sector. The customer base was originally made up of around 20 outlets; today the bottling plant supplies some 100,000 people from its spring which supplies 120 gallons per minute with annual turnover running at around US$9 million. The filling operation is carried out using equipment from Fogg. “To start with we only had 5-gallon glass bottles then we moved to PC 5-gallon containers followed by HDPE gallon containers but later, around 1995, PET bottles were gradually introduced into our small volume production. Today we have a mixture of Glass, PC, HDPE and PET containers. The 5-gallon containers are now mainly to be found in the home delivery sector whilst the small PET bottles go to a number of small grocery shops, chains and supermarkets. 95% of our sales are here in Colorado, the rest go to a few neighbouring states.” The annual bottling volume is currently around 34 million litres, approximately 4 million litres of which go into PET bottles in our 0.5l, 1l and 1.5l ranges. The thickness of the bottle is deliberately greater than is usual in the lightweight segment for water, to ensure a tactilely pleasing customer experience when handling the bottle. The necks incorporate PCO1810. All the PET bottles are bought in through Amcor - and here there is something quite sensational: all of Eldorado’s 0.5 to 1l bottles are made from 100% r-PET. “We were anxious to be early adopters of a green approach and only the second company in the world, the first in the USA, to use 100% r-PET at all. We have a good business relationship going back some time with Amcor and ultimately it was also in their interests to explore this with us by way of a kind of experiment. Looking at the pricing levels, as far as we are concerned r-PET bottles are practically on a par with virgin PET bottles.” On the bottle label there is a logo drawing attention to the recycled material, but Mr Martin is convinced that the consumers’ basic reason for buying the product is the quality of the water. Regarding this, the company has already walked off with a number of prizes. “We are now moving forward with the development of functional water. Eldorado is marketing six different flavours of water with vitamin additives and organic sugar cane. The company’s intention is to embark on a gradual relocation to the new site from its present premises, beginning in October 2015. The new building, even though it is still at the skeleton construction stage, is already impressive and is visually reminiscent of a cruise liner. I am struck by the large, open spaces featuring plenty of glass which, at some point in the future, will provide a cleverly devised link between the production and office areas. One external wall of the building incorporates plans for waterfalls between the floors; the extensive area around the building will be laid out like a park. Adjacent to the area is a neatly laid-out housing development for employees; some of the dwellings are already occupied. All in all, based on this idea, GDXL envisages an ecological and economic construction project where the intention is not only to pick up on recycling ideas but also to create a small microcosm offering quality of life for the workforce. Solar systems installed on the building and a waste and water recycling system are just some of these ideas. Work will be carried out on four floors, inclusive of a fully automatic warehouse. “The ground floor will be reserved for the blow moulds;” explains Mr Zeng, “the second storey will be the preform mould area.” We carry on walking up the stairs that are still covered in construction dust. “Here on the third floor is where the R&D and the inspection sections will be accommodated. The top floor and the roof area of the building will house the employee swimming pool, a canteen and our showroom. What we are looking at here is an investment of around $48m.” The structure will occupy a total area of 62,000m2; offices and workshops will take up an additional 33,000m2. Through the relocation and the new fleet of machines, GDXL is planning, over and above the ecological issue, to achieve a higher level of manufacturing precision, a 100% increase in capacity within three years and production times shortened by one third. Which PET markets have a particularly promising future, according to GDXL? I put the question to Patrick Lam: “China definitely offers the greatest possibilities. Compared with the global average, per capita usage of PET is still small in China but it is poised for further expansion in the future due to the increase in demand. At the same time production costs here are still low. In addition – and this is an indicator worth mentioning – there is the fact that over 60% of PET machinery sales are already underway here in China. To an international audience, Schneider, the sole representative of German industry at the Resource Efficiency workshop, presented the Recyclate Initiative, which the manufacturer of cleaning and care products gave as a cross-industry “best-practice” example in matters of sustainability. “Incentives – such as a reduction in Dual System Deutschland (DSD) fees for packaging that’s recyclable, and even more importantly, for packaging containing recyclates – could  open the way for investment in processing technology that makes incineration of plastic unnecessary,” said Schneider. “For so-called ‘thermal recycling’ is unacceptable in the pursuit of sustainability,” he added, making clear his opinion of conventional practices in waste management. Schneider participated in the G7 Workshop, which followed the G7 Summit, at the invitation of the Federal Ministry for Economic Affairs and Energy. The Recyclate Initiative provides a way to exploit the previously untapped potential of the Yellow Bag as a source for the recycling of post-consumer PET packaging materials, according to Schneider. Thanks to innovative laser technology from Unisensor, manufacturer of sensor systems, Werner & Mertz has succeeded in fractionating packaging material from used PET packaging into very fine components to obtain pure PET recyclates. As the resulting resilient secondary raw material is reusable, it remains in a closed loop. “Transparent PET lends itself perfectly to repeated recycling at a very high level,” said Schneider and encouraged other companies to become involved in the Recyclate Initiative. “This is an opportunity you should not miss.” To date, the Rewe Group, the packaging manufacturer Alpla, DSD and the nature conservation organisation NABU have participated in the initiative. The partners bundle their expertise and advocate increased use of new technologies such as fine sorting with lasers in the industrial manufacturing of packaging. The Bevkeg is a concept in the market for non-returnable PET beverage kegs. Depending on the output class involved, it can be supplied in two different variants, firstly as a preform and secondly as a container that is rolled up following the blow-moulding process and correspondingly compressed. Hence transportation to the filling company should be optimised, and in addition, by reason of the low internal volume, the amount of CO 2 flushing before the filling process should be reduced. Bronco Wine, the fourth largest winery in the USA, is seriously considering a major switch from glass to plastic packaging in order to capitalise on PET’s sustainability, light weight, shatter resistance and potential use in new venues, while further enhancing its business in the retail and airline segments. Amcor says that Bronco Wine’s field testing of 750ml PET bottles is significant because it strongly suggests the possibility of a major glass-to-plastic 750ml conversion by a major wine producer. The company has already experienced strong commercial success with PET in the 187ml size. Bronco Wine’s Green Fin organic wine is being field tested in 750ml PET bottles exclusively through Trader Joe’s retail stores across the USA. The plastic bottles are also used to package its Hacienda brand for first-class passenger airline service. American airlines are claimed to have adopted PET for its sustainability benefits; the PET bottles are generally about one-sixth the weight of standard glass bottles and the lower weight helps to reduce fuel consumption and deliver consequent cost savings. The bottles are also easier to use and offer the facility to be reclosed, thus providing multiple servings from the same bottle. Among the key sustainability advantages of the Amcor product are the PET bottles’ 100% recyclability; they use PET labels, rather than paper, which eliminates contamination in the recycling stream. A ROPP aluminium closure was designed for Bronco so that its key sustainability and recycling goals could be met. The closure is recyclable, removes completely from the PET bottle and is just 21mm long, compared to the standard 60mm length. Another Amcor division, Amcor Flexibles, had a key role in the development of the aluminium closure. In order to meet its sustainability goals Bronco began by working with eco-friendly glass; it is now exploring PET as a viable alternative because of its superior environmental benefits. A unique barrier coating technology developed by Germany’s KHS Plasmax GmbH provides the 750ml PET container with an extended shelf life, compared with a non-barrier PET bottle. KHS Plasmax’ Silicon Oxide (Siox) barrier coating is a glass-like material that seals the container from the inside, in order to protect the contents from oxidation. Plasmax is an FDA-compliant enhanced passive barrier for oxygen-sensitive products. This ultrathin (less than 100nm) material is transparent and resists cracking, abrasion and delamination. Moreover, it doesn’t degrade over time nor limit the storage time for empty bottles. The barrier coating is easily removed during the recycling process and does not contaminate the recycling system and thus provides Bronco with a fully recyclable container. During an 18-month evaluation Bronco conducted an analytical study and various tests to validate the colour, taste, and overall quality of the wine in 750ml PET containers. Mark Miles, quality manager for Bronco Wine, said that PET met stringent standards in protecting the wine and maintaining its stability and presentation over time. The inauguration ceremony for the new 23,000 sq.ft. facility was held on the evening of September 23, and attended by a number of political dignitaries and industry figures. This may involve a completely new package, converting glass, metal and other plastics to PET, the use of specific plastics and additives right through to improving the characteristics of existing packages. At the same time the ideas do not just come from bottling companies or brand owners, but rather from the entire supply chain, such as raw materials suppliers, machine and peripherals manufacturers and, last but not least, from PTI, based on continuous observation of the market. A typical project might run along the following lines. A customer comes along with a new idea for packaging and expresses a desire to launch a new PET package on the market. The reasons for this may be, for example, in order to introduce a new product, to extend the family of bottles by an additional size of bottle or to enhance the intrinsic value of the package by means of weight optimisation, barriers or simply its appearance. We conduct a feasibility study taking into account the given specifications and devise proposals relating to bottle/preform design and processing characteristics. At the same time various alternative processes may be deployed or recommended, such as, for example co-injection, over moulding, coating, use of additives, deployment of blends or bio-polymers. We were getting enquiries by email and telephone increasingly frequently, asking whether we also had PET bottles in our portfolio,” explained Dean Martin. Clearly the right decision, as demand has been rising ever since the SSB-02 2-cavity machine was acquired from Mag-Plastic. “The Internet”, as Mr Martin explains to us, “has brought us any amount of new enquiries and customers, even from areas at some distance from us like New York, Washington State or California. However, the major proportion is sold locally here in Texas via our distributors. These include Berlin Packaging, Tricor Brawn and Pipeline Packaging.” And, within its immediate radius, Paragon Packaging is practically free of any competition, at least for the time being. “Within the area in which we manufacture, I don’t know anyone this side of Atlanta who does anything similar,” says Mike Crayne. And Atlanta is 1,300km away. “The majority of manufacturing operations produce bottles solely for their own use, not to sell on.” The PET bottle portfolio currently comprises three 1l bottle formats each with a 28mm neck: simple cylinder, carafe-shaped as well as in the form of a spray bottle. The preforms the company buys in from Preform Solutions, South Dakota and Encore, Canada, in the 25g-50g range. “We have deliberately decided in favour of a twostage line because the advantage here is that the customer can operate very cost-effectively and can bring his own moulds along. A single-stage process here would be an expensive proposition,” says Mike Crayne. One of a secondary effects has definitely got to be the fact that they have no problems when it comes to expanding capacity. “We are also very interested in the shrink sleeve sector but are waiting for the customers to enquire about this with a specific target in mind,” adds Dean Martin. A new project here could be significant. Just like the previous machine, the new Rollquattro from Sidel is for the application of rollfed labels. GSDs’ new labeller has the same overall dimensions as the old machine, with a potential output rate of up to 25,000bph, and makes use of the same changeover parts. This in itself contributes to the reduction of the overall cost of the GSD investment. The machine is fully tested by Sidel technicians before shipping to ensure it is simple to install in place of an existing machine, keeping stoppage time to an absolute minimum and reducing the impact on production. For GSD, the whole process, from dismantling the old labeller to the production of the first sellable bottles on the new Rollquattro, took only five days. “With the new machine fitted within a matter of days - and Customer Acceptance Validation reached in under three weeks as we had requested - we were able to tackle production for our high season with even greater labelling efficiency. The container is decorated with a shrink sleeve and an additional label, as is often used in Japan, provides further information about the product. Long-lasting shower gel T h e c o sme t i c s manufacturer Shiseido is marketing 500ml of a shower gel with an additional benefit under the name of “Perfect Bubble for Body” and in the fragrance ”Floral+”. According to the manufacturer the shower gel has an additive that gives the user the feeling of having “freshly showered” and neutralises any body odour that  develops. The brown-tinted, bulbous PET bottle is flacon-shaped with printing directly on the packaging. In the south western states, more than anywhere else in the country, business life, and with it the PET industry, is dominated by the elements, sun and water and the main industry, agriculture. So far, so obvious you might say. Sun all the year round, everyone enjoying a drink, a never-ending blessing for the PET sector. In principle, yes, but every time I visit, the subject of transport crops up. California provides 60% of all the fruit and vegetables grown in the USA and during the harvest season from April to October every square metre of cargo space is fully occupied with farm produce. David Watson of Bericap in Los Angeles solves this problem with long-term partnerships, thus locking in strong links to the bottlers. The Portuguese packaging group has made a virtue of necessity and made Arizona its base. True, this is some hours away from the main centres of the west coast, but such is the amount of fruit and salad being transported from California to the East that there is room for little else, but on the return journey it is a different story. According to Joao Ganhao, as many as five out of six wagons return empty to California, thus increasing availability, whilst dramatically reducing overall transport costs. This is a key factor for packaging involving as it does stretch blow moulded bottles. And whilst we are here, Pack Expo is naturally one of the places on our must-visit list. My hopes were high about what would be exhibited but in the event, for us PET specialists, only around 20 exhibits merited our close attention. This is how it currently operates: The PET bottles are collected in yellow bins and sacks from private households and in collaboration with the local authorities, then pre-sorted and pressed into bales and made ready for recycling. Strasser: “The ARA has been in existence since 1993 and was established by the industry as a non-profit organisation. Even at that time, its objective was to meet the requirements enshrined in the Packaging Directive. The Directive obliged any entity who puts packaged goods into circulation in Austria to bear responsibility for the packaging and to undertake to take back the packaging or ally themselves with a system that fulfils this obligation.” The main shareholder is the Altstoff Recycling Austria Association. Its members are packaging manufacturers, bottlers, importers and distributors of packaged goods but not companies in the disposal sector. The ARA is financed by the licence fees paid by its customers and the proceeds from the recourses. There is no deposit on the bottle. The price of the beverage already includes the licence fee mentioned. At the beginning of the 1990s, 44% of used packaging was recycled. By 2013, 71% was reintroduced into circulation in the form of recyclate. Strasser: “The essential pre-requisite for any high-level, sophisticated process cycle is access to the used packaging. This needs to be collected in an orderly manner and made available to the economy in an orderly fashion. May I mention an important point here: collecting represents just one of the tasks involved. A further important stage is the sorting process. There are now more than 17 sorting operations in Austria working for the ARA, respectively for licensed collectors. A high volume of our basic materials comes from the ARA, in accordance with contracts specifying the quotas to be supplied. In addition PET bales were bought from national or international sources.” The PET process cycle PET from bottle-to-bottle – the stages in the circulatory system: Bottle moulding and filling - consumption of the contents of the bottle, collection and sorting, recycling and reinstate preform for new bottles. In accordance with the Sustainability Agenda and on average: 30% rPET is an acceptable value in a newly moulded bottle. Strasser: “I would just emphasise that there are applications that involve the use of much higher quantities of recyclate, as high as 70%, as well as other applications featuring lower levels of recyclate. This is decided on a case by case basis but is essentially dependent on the weight of the preform, the shape and size of the bottle, and any special features. In Austria, the figure tends to lie around the 30% mark, and this is the target figure we aim for. Gradually and consistently, we have succeeded in raising the recyclate quotas – though in a sensitive manner so that the consumer is unaware of the fact. The packaging reflects the highest level of quality.” PETplanet: How often can the PET bottle be recycled – without sacrificing quality? Is there such a thing as fatigue affecting the material? Strasser: “We are not talking about old being equal to new. At a ratio of 30% rPET and 70% new PET, there is no significant loss, and the material can undergo further processing. Even with repeated melting, any loss of quality can only be established by means of measuring technology and is not noticeable in the slightest as far as the consumer is concerned. This basically applies to all packaging materials, for reasons of sustainability in particular but also to acknowledge the finite nature of resources. In the case of a material such as PET, the environment and protection of the environment also play an important role. PET should not – must not – be allowed to end up in landfill, it needs to be returned to the manufacturing process. The best PET case scenario is enshrined in the maxim “Old PET for New” - from bottle-to-bottle, i.e. from old PET bottle to new PET bottle. How is Austria responding to this challenge? We visited PET to PET Recycling Österreich GmbH in Müllendorf in the Burgenland where we conducted an interview with Managing Director, Dipl.-Ing. Christian Strasser. Our discussions consisted of questions and answers about a number of topics, including the recycling situation in Austria, relating to state-of-the-art technology, the technologies currently in use, and potential opportunities. We also discussed current and by no means insignificant risks, both for the recycling culture and for the companies engaged in recycling. PET Recycling in Austria PET to PET Recycling Österreich GmbH has enjoyed two financially successful years in 2014 and 2015. The company’s success is founded on a two-pillar strategy: 1) First and foremost, strategic alignment with their partners, and a focus on individual performance and team engagement as well as 2) Respecting the environment, abiding by legislation, and developing a holistic approach to PET recycling in Austria. As a recycler, PET to PET Österreich GmbH is located midway on the value-added “old PET for new PET chain”, sandwiched between the collectors and the bottlers. Superficially, the company would appear to be unable to exercise little holistic influence. Strasser: “Our company, PET to PET Recycling, is owned and backed by a number of companies in the beverages sector. This enables us to exert influence on the beverages sector as a whole, as is evidenced by the fact that all the participants in the PET bottles chain are committed to a close level of cooperation and a common purpose.” PET Agenda Austria The Sustainability Agenda is the voluntary commitment made by leading beverages companies, involving the retail sector, the packaging industry, recycling systems and the beverages industry. It defines the aims of ecological recycling in Austria. Strasser: “There have been controversial discussions in the past about non-recyclable, two-way packaging – topics mentioned included meaningful action, obligatory deposit on bottles and mandatory measures, as we saw in our neighbouring country. "BOTTLE MAKING 20 PETplanet insider    Vol. 16    No. 11/15    petpla.net Tour Sponsors: A perspective on the Coca-Cola preform and bottle manufacturer in the USA by Kay Barton June 17, 2015 - We met: Mr Eric Scott, COO and Mr Mike Cox, General Manager Houston, Texas, is where the, chronologically-speaking, second factory of five, belonging to the Western Container Corporation, exclusive suppliers of preforms and bottles to the Coca-Cola network in the USA, is located. Here at the Houston location we have an appointment with Mike Cox, local General Manager, as well as with Eric Scott, the COO from the Head Office in Sugar Land, likewise in Texas. Western Container was set up in 1979 by independent bottlers from the Texas region in response to an increasing demand for a centralised sales office for plastic bottles. It was against this background that the first factory emerged in Big Springs, Texas, in which the first PET bottles, at that time still in the 2l size category, were produced as far back as 1980. The second plant in Houston was built in 1984. Other plants followed later - Hattiesburg, Mississippi in 1998, Tolleson, Arizona in 2002 and 2006 in Fife, Washington. 86% of the shares in Western Container are held by Coca-Cola Refreshments, the remainder are distributed among independent Coca-Cola bottlers. Eric Scott has been there since 2005 and explains: “At the end of the 1970s, before Western Container, Coca-Cola was supplied with bottles by companies such as Johnson Controls, Amcor and Constar, to name but a few examples. The main reasons for the emergence of Western Container were issues related to freight. The transport costs, for example, were quite high and so the bottlers decided to manufacture their own bottles on a centralised basis.” Today Western Container’s net sales amount to something like US$380 million and the company produces quite substantial volumes. Taking into account all its locations, the company is currently supplying 3.4 billion bottles and 2.6 billion preforms to the Coca-Cola system. Of all the locations, the Houston site with an area of 23,200m2, is the largest bottle producer within the group of companies with an output of around 1 billion bottles and 600 million preforms annually. The company employs a total of 480 people across all sites. Western Container achieves these volumes using 36 injection moulding machines with 96, 128, 144 and 192 cavities. There are four machines available for the last size mentioned. According to Eric Scott, Western Container utilises a mix made up of various types of Husky systems and Netstal PET-Line 6000 systems. Here at the Houston facility, there is a Husky G-Line and a Husky IND600 in operation injection moulding preforms. On the blow moulding machine side there is a total of 20 systems from KHS and Sidel across Western Container Corporation available, each with from 16 to 34 cavities. In Houston there are two Sidel SBO34s and one SBO-30. “Our products are all sold in the southern and western parts of the USA,” says Mike Cox. “Today a definite trend is developing towards more and more bottlers manufacturing bottles themselves. In the URRC line the washed flake once again undergoes physico-chemical cleaning. The top layer is removed – using a caustic soda solution – so as to eliminate any surface contamination. After that comes an in-depth cleaning operation in a rotary kiln with a temperature loading of max. 200°C, where all undesirable substances can be diffused out. Following rinsing and renewed washing with subsequent drying a technically highly sophisticated sorting process takes place.” Elimination of the brightly coloured PET flakes and particles is carried out by means of the colour sorter. Uncoloured foreign particles are detected by a laser sorting system which separates the very fine PET particles from foreign matter. The end product is food grade flakes that can be introduced into the process cycle. Strasser: “The advantage that flakes have over granulate is that they do not go through the melt phase and so exhibit a higher chemical quality. However, a regrettable downside is the relatively poor handling and processing capability in the injection moulding machines during preform manufacture. The additional mixing of flakes in the flow of virgin PET is more of a problem; overall handling is more difficult. This is the reason why we have decided to provide a granulating line in addition to the  URRC line for flakes –  from Starlinger -, which promises high levels of flexibility in relation to the achievable IV value. As a result we today supply both flakes and granulate.” Both rPET formats – flakes and granulate – can be used separate or in combination. Strasser: “The sorters make a significant contribution towards the quality of the end products. The colour sorter, which realises colour variation and sorts out different-coloured flakes and then there is the Powersort laser sorting system from Unisensor. The strength lies in being able to detect extraneous polymers, for example PVC, nylon or silicone. It is able to distinguish, for example, a transparent PVC flake from a transparent PET flake.” PETplanet: Where in the line is the Powersort laser sorter from Unisensor installed and why? Strasser: “Initially, we placed the Unisensor laser sorter at the end of the URRC process. Today the Powersort laser sorter stands directly at the end of the washing line. From there both lines are supplied with material – one URRC line for the end product flakes and one for the end product granulate.” PETplanet: What led you to source the laser sorter from Unisensor? Strasser: “The Unisensor sorter is the Mercedes of sorters. In one second it can conduct one million colour spectrum analyses, thereby safeguarding the desired quality of our rPET – whilst simultaneously maintaining high productivity.” When questioned about the future and perspectives of recycling in Austria and PET to PET Recycling – Christian Strasser, Managing Director, offers a measured analysis. New storage - new silos Strasser: “Compared to our competitors we are privileged to enjoy a secure basis thanks to our owners, i.e. the beverages bottlers, who are in a position to influence the flow of materials. The product and our production facilities are “state-of-the-art”. We are engaged in on-going further development and optimisation. We have quality, commercial viability and sophisticated objectives. Despite this, we nevertheless acknowledge the risks as we are dependent on unpredictable geo-political events. The main risks are:  unpredictable fluctuations in the price of oil that allows the chemical industry to reduce the price of virgin PET to the price of rPET or even below, which makes sales more difficult, and  the availability of the PET collected for our recycling lines – the outflow of major quantities to China is endangering our business and European recycling overall. Hence our demand to politicians: we need stability. Otherwise the developments necessary to protect the environment and preserve resources cannot be financed. It appears to us to be both sensible and essential to create framework proposals for secondary materials. The EU Commission in Brussels should define and implement such framework conditions for all secondary materials in a totally unambiguous manner. We will not and should not be solely dependent on the goodwill and commitment of the private sector.” The important question about the value and regulation of the process cycle, the requirement for reliability and continuity deserves to be heard – and not only within the Austrian border, but in the European community as a whole. To mark the occasion, 180 guests representing 22 nations travelled to the far north of Germany to the birthplace of KHS Corpoplast. In their welcoming speeches, Thomas Karell, Managing Director of KHS Corpoplast and Matthias Niemeyer, CEO of KHS GmbH looked back on forty successful years of KHS Corpoplast with pride and gratitude. Matthias Niemeyer referred to 2014 as the most successfully financial year in KHS history and, in keeping with the celebratory nature of the occasion, welcomed one of the two inventors of the stretch blow moulding machine, Mr Karl-Heinrich Seifert. In his address, Mr Seifert detailed the beginnings of the stretch blow machines in Hamburg in 1967 using PVC as a material. The first attempts at blow moulding PET were made in 1971. Mr Seifert is still able to recognise the fundamental components of the first stretch blow moulding machines, patented in 1968, in today’s highperformance machines: the infra-red heating, the rotary design blow moulding station and product throughput in a single line. Following the success of the stretch blow moulding machine using PET as a material, Matthias Niemeyer informed the audience that KHS Corpoplast, together with KHS Plasmax GmbH, was expanding at its Hamburg location and extending the production area by 2,500m2, thus doubling existing area. The construction of the factory floor area has already commenced; the internal extension works to the floor space are scheduled to start in the spring of 2016. The expansion at the Hamburg location relates to the new developments on the part of KHS Corpoplast together with KHS Plasmax GmbH. In his presentation on the block-format PET line InnoPET, Frank Haesendonckx, Director of Sales and Technology at KHS Corpoplast, introduced the new development of the TriBlock. It is KHS’s specific intention to use the TriBlock to address the production of block format solutions, blow moulding, filling, capping, labelling and coating PET bottles as well as promoting them and establishing them on the market. The main machine is a modular unit of a stretch blow moulding machine. This is set up in a block format incorporating various functions. The TriBlock offers a completely integrated labelling device for pre-glued labels. During the operation the filled bottle is held by the neck. The TriBlock will operate at a maximum capacity of 81,000bph. Flexible handling is available to take account of bottle volumes. The TriBlock is suitable for CSD and NCSD applications. Foil tension control has been optimised and it is possible to change the rollers for the labels whilst maintaining full speed. The use of pre-glued foils ensures benefits in terms of hygiene. The foil thickness can be varied. KHS teamed up with PE Labellers in the development of the labelling. The Adhesleeve has only a cutting cylinder and label application, it does not use hot glue inside the TriBlock and therefore, prevents any risk of contamination between the glue and the product in the bottle. This is home to the ecologically-oriented water bottler Eldorado Artesian Springs, suppliers of spring water to the state of Colorado. In an interview with Jeremy Martin, the vice president of the company who was born in Boulder, we learn what distinguishes the brand Eldorado from other waters. The company’s tradition reaches back into the mists of time. In 1905 the “Eldorado Springs Resort” opened 16km away from the present location, although at that time it was still known under the name of Moffat Lakes Resort. The complex, which in addition to the spring, incorporates a small swimming pool, a ballroom and a hotel with extensive grounds, has rapidly become well-known throughout the country and has become a centre of attraction for tourists, thus acquiring no small degree of prominence. It had been in the hands of the Fowler family for more than 80 years. It was in 1942 that the precious water was first bottled for supplying to customers; before that it had only been available on a self-service basis within the resort itself. Later on, during the 1970s, the focus was on the supply of 5-gallon water bottles. In 1983 the last Fowler son retired and the resort was put up for sale and for the first time there was the prospect of a change of ownership. “The water has been part of my life since the early 1970s when I was still at college,” says Jeremy Martin. “My current partners, Doug Larson and Kevin Sipple, I have known since High School days. At the time we heard via a stockbroker that the company was on the market and we were keen to go for it. "PREFORM PRODUCTION 17 PETplanet insider    Vol. 16    No. 11/15    petpla.net System with flexibility for overmoulding PET preforms Efficient barrier, high productivity In the production of two-layer preforms, the preform is transferred into a second cavity and overmoulded. Two-layer PET preforms, which are manufactured using the overmoulding technique, protect lightsensitive foodstuffs such as milk products from UV radiation where low levels of additives have been used. For the production of these preforms, Netstal have been offering a new PET line variant with two injection moulding units. With its PET-Line series, the Netstal-Maschinen AG, Switzerland, has succeeded in establishing a proven high-efficiency production system for PET preforms on the market. A recent development which has become available is the new variant PET-Line 2C: this machine has been specially developed for the manufacture of PET preforms which are made up of two different components. Using this particular process technology, which is described as “overmoulding”, preforms can be fitted with a thin, dark-tinted inner layer inside the injection moulding tool which provides a high-level barrier effect. In order to enable the overmoulding of preforms, the injection moulding machine has to be equipped with two injection moulding units and a special 2-component mould. For this the basic PET-Line machine has been extended by means of a second injection moulding unit as well as the necessary functionalities associated with the control. Savings in light protection additives Using the overmoulding process preforms can be manufactured that link a reliable light barrier with a low bottle weight and a high level of freedom in terms of design. The bottles have proved themselves, for example, as a form of packaging for milk that has been subjected to ultra-high temperature processing (UHT). In the interests of circumventing additional costs, the PRElactia technology operates with a two-layer preform structure. This involves manufacturing the internal layer from a grey-tinted PET material which is impermeable to light. It develops its full protective effect with a low proportion of additives of up to five percent. By contrast, the external skin of the preform is made up of white PET material. First a preform made from the material that is impermeable to light is injection moulded. After that this preform is transferred to a second cavity and overmoulded with the white layer. Afterwards an unloading device transfers the finished preforms to the aftercooling station. The PRElactia technology by comparison to single-layer preforms is the savings it offers in terms of light protection additives. Preforms that consist of one layer require a mini. of 15% additives, e.g. titanium oxide, to achieve an adequate level of protective effect against the ingress of light. In the case of the two-layer preforms, the grey-tinted layer assumes the light protection function so that the proportion of additives in the preform is significantly smaller. As both layers are made up of PET, the bottles that have been manufactured using the PRElactia technology can be assigned to a recycling process involving groups of identical materials once the utilisation phase is over. Low introduction threshold As a result of the possibility of switching between two-component and single-component preforms to suit demand, even smaller quantities can be manufactured economically and flexibly. In addition to overmoulding, the machines in the series PET-Line 2C are also suitable for the so-called coinjection process. In this the second material component is injected into the plastic core of the first component. This process variant may be used, for example, for equipping PET preforms with enhanced barrier characteristics. The coinjection technique also offers the potential for upgrading preforms with decorative effects. United Caps’ management says that it has been investing several million Euros a year over the past 10 years, with the majority being devoted to tool development. The number of R&D staff has increased from four to 15; the Group’s payroll now totals 490. Total revenues of €116 million in 2014 were generated by the production of 8.5 billion closures, made of about 37,000t of HDPE and PE along with masterbatches available in over 600 colours. Just over half (54%) of United Caps’ production is standardised products; the balance is customised to specific requirements, such as an unusual flower-shaped PCO1881 closure that we saw during our tour of the facility. It was developed for water bottler Wattwiller, part of the Belgian Spadel group, which has been embellishing its PET bottles for about a year. Around a quarter of all United Caps’ closure production is for the beverages and dairy segments; approximately 82% altogether is destined for the food and beverages sector as a whole. The recent expansion project at the Hoboken plant consumed a total of €10 million. The new halls are gradually being filled with modern electrical injection moulding equipment; the production facility is planned to expand from 32 to 64 machines. One of the main suppliers is Engel, which is located close to United Caps’ Benelux division and has enjoyed a long-term business relationship with the company. “In future, we intend to intensify our efforts aimed at other continents, like Asia or North America,” Mr Henckes said. “For example, we have been working with customers in Singapore for a few years. These kinds of intercontinental relationships will continue to grow from 2016. Depending on demand in individual markets we will decide whether it remains as a pure export market or if local production and supply makes more sense.” An estimated 4-5% of the output is currently exported directly overseas. Mr Guoji Xie, who himself hails from Foshan and had already accumulated many years of experience with his own extrusion plant, recognised that there was a significant demand for high quality moulds in the emerging PET bottle market and duly responded. “The problem at the time was the fact that, generally speaking, moulds had to be imported and the prices were correspondingly high,” Mr Patrick Lam, Sales Director at GDXL explained. “Mr Xie had the idea of meeting the manifest requirement for high quality moulds at reasonable prices on a local level.” Now after 20 years Mr Xie is still there, as Chairman of the Board. In addition to the manufacture of blow moulds, GDXL is also taking its first steps in the development of preform moulds with fewer than 48 cavities. Much has happened since the company’s initial accolade as Blow Mould Supplier 1999. 2007 was the year the development of premium preform moulds in collaboration with GDXL customers first started; 2011 saw the commissioning of a 144-cavity mould and, in 2013, the introduction of the first closure moulds. Today GDXL is delivering a stronger response than ever to a growing market brimming with potential. “Over the past 20 years or so we have sold 7,750 blow moulds and 1,290 preform moulds. We export 35% of our products with the lion’s share, at 65%, still concentrated on the local market,” says Mr Lam. “Our current best sellers are cold half preform moulds with 72, 96 and 14n4 cavities.” The customer base of more than 600 companies which has grown over the years incorporates all the well-known global players, ranging from Coca-Cola and PepsiCo to Nestlé, Danone and San Miguel. The first was a PET wide mouth container with an 82mm opening diameter for classic twist-off lids made from tinplate. This is a further development of a similar container featuring the 63mm neck. As a hot fill packaging for tomato products it has to compete with glass containers on the shelves. For this reason it was important as far as the developers were concerned, quite apart from the external appearance, that the tinplate lid should open with exactly the same “pop” sound as it does with the glass product. However, Amcor has also paid special attention to the weight of the packaging. Using the traditional hot fill PET base would have meant that the packaging would have weighed at least 10g more. The developers have optimised the base so that only 39g of PET is used in the new packaging. They refer to the developments as the “power strap”, which means that the new packaging is some 40% lighter than glass when completely filled with product. Amcor has also succeeded in winning Bronco Wine as a customer for their new 750ml barrier bottle. Bronco are already using the single serve 187ml bottle and are looking at marketing their organic wine in it as  an environmentally friendly alternative to the glass wine bottle. (GSD) of Malta, the country’s sole licensed bottler of CocaCola products, has demonstrated the capacity to add new technology to an existing line with minimum disruption following the installation of a new Sidel Rollquattro rollfed labeller. Within the local bottled water market Malta effectively competes with neighbouring Italy, a country with an annual bottled water per capita consumption of 176 litres. Water volume sales for the whole of Italy, one of the largest producers of bottled water in the world, totalled 11 billion litres in 2014 according to reports by market analyst Euromonitor. Italians and Maltese generally treat mineral water as an everyday drink, rather than a luxury item. However, the number of competing brands inevitably results in a fiercely tough marketplace where the price is driven low and great profitability is difficult to achieve. GSD is consequently run on measurable performance indicators that are regularly monitored to ensure every aspect of production is kept competitive and profitable. This naturally includes the performance of any labelling equipment involved in the process. GSD first started working with Sidel in 2002 when it purchased its first Sidel line to produce water in both glass and PET bottles. In 2007 a second line was added, this time devoted to only the PET bottling of carbonated soft drinks in a new modern plant and the old line relocated. Both the original lines were moved and subsequently updated with a line conversion in 2012. The flexible line, used to produce still, sparkling and flavoured water in 0.5, 1.0 and 2.0l bottles in both glass and PET includes a single blow moulding machine with different fillers and labellers for each packaging material. "LABELLING 37 PETplanet insider    Vol. 16    No. 11/15    petpla.net Triple S sleeve for ViO Bio Lemonade The first bio certified lemonade by Coca-Cola entered the German market this year in August. Considering its ecological benefits the Triple S sleeve was chosen for an organic drink like the ViO Bio Lemonade. The Triple S offers CCE the opportunity to introduce Masterbrand’s market identity into the ViO Bio Lemonade brand at little environmental impact and lower costs. The project on CCE’s ViO Bio 500ml and 1000ml bottles started over a year ago and has now advanced to a point where an entire ViO Bio production line is dedicated to Triple S sleeves. The project was timed to coincide with the launch of the brand in 2015. So far it includes two different flavours: orange and lemon-lime. Sleeves often are a first choice for new products that are introduced to the market as they offer more than enough space for information and promotion as well as a high design potential. The ViO lemonade was certified for containing fruits solely from organic farming. The decoration CCL Label provided for the ViO brand fits in perfectly with the idea of sustainability and ecological thinking. The reasons are that the Triple S minimises energy consumption and has a four times smaller carbon footprint compared to an average shrink sleeve. The advantage is that there is no need for a shrink tunnel or any kind of adhesive to apply it to a bottle. Thanks to its low density, choosing the Super Stretch Sleeve by CCL means less waste and less usage of raw materials. Its superior carbon footprint as well as the reduced fossil fuel usage during manufacture make the Triple S one of the environmentally friendliest sleeve solutions. The low density films and lack of adhesives make the separation of materials during recycling an easy and clean process. The LDPE stretch film used is ideal for PET and bottleto-bottle recycling and even helps make them more efficient. Compared to traditional shrink sleeves there is no ink bleeding during the recycling process. Besides the environmental advantages the Super Stretch Sleeve saves material costs up to 50%. Comparing the weight of a Shrink Sleeve with a Triple S, if both are 50μm thin and produced for the same bottle, shows that the latter is about 45% lighter. The Triple S, which was invented at CCL Völkermarkt in Austria, allows application to bottles, which previously could only be labelled with shrink sleeves. The natural elasticity helps to hold the sleeve in place - it’s stretched and then applied to the container. For slightly contoured bottles, this Modified Stretch Sleeve is an alternative to a shrink decoration. The material of the Triple S can be stretched up to 20%. This means that this sleeve fits containers with variations in diameter up to the same percentage of about 20%. This kind of sleeve is convenient for squeezable bottles and carbonised drinks since it expands and contracts with the container. In contrast to other decoration solutions the Triple S provides a tight fit and therefore won’t shift, wrinkle or become loose. When it comes to application technology, beverages continue to be the focal point of our projects in the USA. In the Personal and Home Care sectors, for example, any shift towards PET is taking place only slowly, if at all. The reasons for this lie in the wide range of extrusion blow moulding machines installed for processing PP and HDPE, which are able to react flexibly and quickly as well as cost-effectively to the frequent format changes within this particular area. In addition, the raw material prices for HDPE, PP and PET tend to be too closely allied which means that a change is not always worth implementing. As far as our projects are concerned, we envisage a growth in oxygen-sensitive packages. With regard to the barriers, a clear trend is emerging towards the use of active scavengers, at the same time co-injection and coating are falling by the wayside. Our foamed PET bottle technology deserves a mention here. By means of a foaming operation in the over moulding process, a layer is applied internally or externally to create an eyecatching effect for an even more marked differentiation between brands or products in the premium ranges. This technology is becoming established for packages in the Personal Care, CSD, Beer, Wine and Spirits and Food sectors. Overall, however, growth expectations for PET packaging in North America are cautious despite the reasonable prices for raw materials. The reasons for this are rooted, among others, in consumer behaviour. The current trend favours a healthier lifestyle and greater sustainability. Households are increasingly falling back on fresh foods and are restricting consumption of sweetened soft drinks e.g. the average bottle size for CSD has been reduced from 1,9 to 1,2l. The use of soda water machines on the domestic front is growing and the topic of recycling is increasingly gaining ground.
